Cat 6040 next-gen hydraulic mining shovel to enhance mining operations

Modern mining faces increased pressure to move more material efficiently while managing fuel costs, workforce challenges and machine uptime. The new 400-tonne-class Cat 6040 next-generation hydraulic mining shovel has been designed to address these challenges through productivity-enhancing features, durability upgrades and system improvements to improve efficiency

The new design includes more standard technologies, such as Cat Payload, which measures every bucket load to ensure target truck payloads are consistently achieved without overloading or underloading, boosting load-haul cycle efficiency.

With the new 6040 design, we focused on delivering high breakout forces and fast swing cycles while at the same time increasing fuel efficiency through hydraulic optimisation. Similar to the next generation 6060, the new 6040 integrates proven Cat electronics infrastructure to help enhance performance and reliability, while a common design helps streamline maintenance and reduce downtime.”

Efficiency

To help reduce fuel consumption and extend component life, Hydraulic Optimisation for the new 6040 features variable, on-demand hydraulic oil flow to decrease excess heat, conserve energy, and prolong component life. Conventional systems operate at the maximum required cylinder flow and pressure, regardless of demand on individual circuits.

The 6040’s optimised hydraulic system dynamically assigns individual pumps or groups of pumps to provide the exact flow and pressure that each hydraulic function requires, making the new 6040 up to 15% more efficient than shovels without it.

For improved performance and reliability without sacrificing fuel efficiency, the 6040 is powered by twin new Cat C32B engines with 1550kW output, enabling shovel operation with the ability to move the shovel off the face using one engine. A true global machine, multiple engine configurations are available to meet US EPA Tier 4 Final/Stage V emissions regulations without the need for DEF, as well as China Nonroad Stage III emissions standards, equivalent to US EPA Tier 2. Maintenance downtime can be reduced by increasing engine oil exchange intervals from 500 to 1,000 hours when the optional oil change interval extension attachment is equipped.

The new 6040 features high breakout forces of 1201 kN in face-shovel configuration and 1123 kN with a backhoe, helping prevent bucket stall when encountering tough materials and enhancing productivity. Its closed-loop swing system provides accelerated cycle time and improves energy efficiency.

Standard Operator Assist – Enhanced Motion Control incorporates angle sensors on the linkage to calculate boom and stick positioning, preventing hard stops and metal-to-metal contact. By minimising pressure spikes and shock feedback, the system can enhance operator performance, reduce fatigue, and increase component life.

The shovel provides efficient pass-match loading for Cat mining trucks. It can load the 147-tonne Cat 785 in four passes and can load the 327-tonne Cat 796 AC in eight passes.

Comfort, safety and training 

The cab features a floor window for clear views of the tracks and 40% greater overall visibility of digging and loading areas. Offering 68 dBA interior operating sound levels, the new cab design includes an air conditioning system, ergonomic joystick controls, and a left-side-mounted monitoring and diagnostic tower complete with a 254mm touchscreen, live sensor monitoring, and visual and acoustic fault warnings. In-cab training is also enabled by Caterpillar’s three-seat design, an elevated full-size trainer seat, a laptop work desk, and a fold-away auxiliary seat.

Standard Vision 360 integrates four camera views on the in-cab touchscreen display to provide a 360˚ surround view of the shovel, limiting blind spots and improving safe operation. A new 45˚ hydraulically operated access stairway enables safe ingress and egress to the cab and features emergency lowering to ensure operation even when the engines are shut off.

Outside the cab, the 6040’s hydraulic system enhances operator productivity with its five-circuit hydraulics enabling two-cylinder motions, two travel motions, and swing.

Prepared for the future

To help customers adapt to evolving technologies and future power options, the shovel’s new cab riser includes integrated Cat electronics and an optimised electronic architecture. Standard ProductLink Elite improves connectivity and increases the availability of machine reporting data.

The design also opens the retrofit capability of the Cat MineStar suite of technology solutions, such as Fleet, Terrain, Detect, and Health. The new design is set to enable power-agnostic operation, with the option of retrofitting an electric power module for the next-generation 6040.

Higher uptime

The new 6040 has been designed to last with a target design life of at least 60,000 hours. The shovel is 2.25% heavier than the previous 6040 model and features a robust structure, along with long-lasting, heavy-duty fixed-axle rollers and idlers to eliminate grease consumption. A new single-line grease injection system, paired with a fixed-pin architecture, simplifies the grease distribution system by reducing component count and grease lines to all pins. This helps reduce the risk of line breakage, simplify diagnostics, and enables more efficient grease distribution and flow control.

A hose audit for the new shovel’s design provides improved hose organisation and routing, enabling thousands of operating hours without a major hydraulic leak and streamlining service. All service areas are accessible via anti-slip walkways, and its retractable service station allows easy access to coolant, hydraulic oil, slew gearbox oil, grease, diesel, and engine oil. Boom-mounted, the main hydraulic block provides technicians with quick access to the swing drives, rotary joint, and travel spool valves, while increasing available space in the superstructure.

The updated electronics infrastructure provides access to the Cat Electronic Technician, helping dealer service personnel to diagnose and prevent issues more easily. Standard remote services include Remote Troubleshoot and Remote Flash.
